A large Chicago-area manufacturer specializing in personal care products partnered with Brabazon Pump, Compressor & Vacuum to reduce rising compressed air energy expenses across a high-volume operation. Through a detailed system audit and targeted equipment upgrades, the facility achieved verified annual energy savings exceeding initial projections while qualifying for a significant utility incentive.
Compressed air demand across the facility continued to grow, while aging air dryers consumed excessive purge air and inflated energy usage. With production running at scale, even minor inefficiencies translated into substantial annual operating costs. Leadership needed clear data to isolate waste and identify improvement opportunities without disrupting daily output.
A Brabazon-certified auditor conducted a comprehensive two-week compressed air system study as part of a utility-funded energy audit. The evaluation reviewed existing equipment performance, operating patterns, air leaks and purge air consumption. Findings showed a path to major reductions by replacing two existing dryers, installing two Pure-Aire Z1250 Vacuum Purge Air Dryers, adding a 2,560-gallon air storage tank, upgrading to high-efficiency air nozzles and repairing system leaks. Projected savings totaled more than 1.33 million kilowatt-hours annually, with estimated energy cost reductions of $106,500 per year.
Brabazon replaced legacy dryers consuming roughly 15% purge air with Pure-Aire Z Series Vacuum Purge Air Dryers operating at only 1.7% purge air. The patent-pending design uses a compact, self-contained regeneration pump to remove moisture from the desiccant with minimal energy input. Combined with air storage optimization, leak repair and nozzle upgrades, the system delivered immediate performance improvements across the compressed air network.
Following installation, a post-implementation audit confirmed energy savings well beyond original estimates. Verified annual savings reached $131,500, exceeding projected targets by more than $25,000. The customer also received a $71,050 incentive payment from their utility provider, further accelerating project payback and strengthening the overall return on investment.
Brabazon compressed air system and vacuum audits have documented reductions of up to 70% in electrical usage and over 80% in maintenance expenses across customer facilities. Every project focuses on long-term operational efficiency, advanced technology adoption and measurable cost control. Brabazon supports manufacturers with customized energy-saving strategies designed to improve performance and protect the bottom line.
