First, make it safe and find out how much of the plant is affected
Before anyone opens a panel or pulls a filter, settle two things: is the area safe, and how big is the problem?
- Is it one compressor or the whole plant? If you run more than one machine, check whether the others are picking up the load.
- Where is pressure dropping? At the compressor discharge, at the receiver tank, or only at certain drops in the facility? That answer narrows the cause faster than anything else, and we come back to it below.
- Can production keep running on a backup compressor, stored air in the receiver, or a rental unit while you diagnose?
Do not bypass guards, safety switches, alarms, pressure relief devices, or electrical protections to keep the machine running. If the next step means opening an electrical panel, working near belts or couplings, or dealing with stored pressure, follow your facility’s lockout/tagout procedure (OSHA 1910.147) before you touch anything.
And resist the urge to keep resetting. A compressor that trips, restarts, and trips again is telling you something. Each restart against the same fault can turn a cheap fix into an expensive one.
Why an air compressor runs but will not build pressure
“Running but not building pressure” is the most common way a compressed air problem shows up on the plant floor, and it has a short list of usual causes. Some of them a maintenance team can rule out in a few minutes. Others need a technician.
Start with one question: where does the pressure fall off?
Compare three readings: the gauge at the compressor discharge, the gauge on the receiver, and the pressure at the point of use.
- If the compressor reaches full pressure but the receiver or the far end of the plant does not, the compressor is probably fine. Look downstream for a large leak, an open drain or bypass valve, a saturated filter element, a dryer with a heavy pressure drop, or a run of pipe that is too small for a new load.
- If the compressor itself never reaches setpoint, the problem is on the machine or its controls.
That one comparison keeps a lot of teams from calling for a compressor repair when the real problem is a blown hose behind a machine.
Causes a plant team can usually check
Demand is higher than supply. A new tool, an added shift, a process change, or an open blow-off can pull more air than the compressor makes. Pressure holds when demand drops and sags when it climbs. Walk the plant and listen for anything new.
A major leak or an open valve. Big leaks are audible. Check drains that may be stuck open, hoses and quick-connects, filter housings, and any valve that was opened during a recent job. An automatic drain that fails open can dump a surprising amount of air.
A restricted intake. A clogged inlet filter starves the compressor. If the filter is dirty or the intake is blocked, the machine works harder and delivers less.
A pressure setting that changed. A controller setpoint or pressure switch that was adjusted, or a sensor that is reading wrong, can keep the compressor from loading when it should. Write down the current setpoints and note whether anything was changed recently.
Causes that usually need a technician
Inlet or unloader valve problems (rotary screw). If the inlet valve is not opening fully, or the machine is stuck unloaded, it can run all day without making air. Control solenoids, actuators, and the small regulators in the control circuit all fail eventually.
Separator or minimum pressure valve issues (rotary screw). A clogged air/oil separator element shows up as a high pressure drop across the separator, oil carryover, and a machine that struggles to reach setpoint. A failed minimum pressure check valve can let air bleed back the wrong way.
Worn valves, rings, or gaskets (reciprocating). Piston compressors lose capacity when intake or discharge valves fail or when rings wear. The compressor runs hot, runs constantly, and never catches up.
Air end wear. On any compressor, worn rotors or bearings mean less air and more heat. That is a rebuild or replace conversation, not a quick fix.
If your quick checks point to the machine side and the cause is not obvious, stop there. Opening the control circuit or the separator tank without the right training is where people get hurt.
Other symptoms and what they usually point to
Not every breakdown looks like low pressure. Use this table to match what your team is seeing with the likely cause and the point at which it becomes a service call.

When to stop troubleshooting and call
Some checks are fine for a trained in-house team. Others are not worth the risk. Stop and call for emergency air compressor repair if you see any of the following:
- Smoke, a burning smell, or any sign of an electrical fault
- A tripped breaker, overload relay, or blown fuse
- Rapid pressure loss you cannot explain
- Repeated shutdowns, or the same alarm coming back after a reset
- A high temperature alarm that returns
- A major air leak, a major oil leak, or oil in the air lines
- Loud grinding, knocking, or severe vibration
- A safety valve lifting
- Contamination affecting production or product quality
- No backup air, and production is waiting
What to have ready when you call
You do not need a diagnosis before you pick up the phone. What helps is a clear description of what the machine is doing. If it is safe to gather, have this ready:
- Compressor make, model, and horsepower
- Any alarm or fault codes on the controller (write them down before clearing them)
- Current pressure and normal operating pressure
- What changed before the failure: new equipment, a maintenance job, a power event, a heat wave
- Whether it failed at startup, under load, or in the middle of a normal run
- Whether downstream equipment is also affected

Keeping production running while the compressor is repaired
Once the call is in, the next question is how to protect the rest of the shift and keep this from happening again.
Bridge the gap with a rental. If the repair will take time or parts are on order, rental compressors can keep air available while the main unit is down. Treat the rental as a bridge, not the fix. The underlying problem still needs to be found and corrected.
Find out why it happened. A compressor that failed on low pressure often has a system problem behind it: too much demand, too many leaks, undersized piping, or a dryer and filter train that has never been serviced. Fixing the machine without checking the system leaves the same conditions in place. A compressed air leak audit is often the fastest way to find out how much air is going out the walls.
Prevent the next one. Most of the failures in this article show up on a routine inspection long before they take a plant down. Preventive maintenance and service agreements catch worn separators, dirty coolers, failing valves, and drifting setpoints on a schedule instead of on a Friday night.
